Here's how I make a hybrid 3D printed and MDF pattern for casting aluminium plaques. The technique ensures that the pattern can be withdrawn from the sand mould easily without the greensand breaking away in the small spaces inside letters like "A" "B" and "R". All you need is a 3D printer, some scrap plywood and the STL files for printing the letters.
