Mastering fillet design for machining in Fusion can make a huge difference in both manufacturability and workflow efficiency, especially for parts with tricky interior corners. In this session, Seth, a seasoned machinist and veteran Fusion user, shares practical strategies for designing and modifying fillets that work perfectly in CNC setups.

When stuck on features like tight interior corners, Seth recommends starting with the built-in fillet tool in Fusion rather than relying solely on parallel or perpendicular sweep operations, which can be less predictable for complex geometries. For square pockets demanding extra clearance, the “dog bone” fillet is a simple way to open up fit - just sketch and cut away the excess. For more advanced shapes, Boolean combine or sweep tools come into play: create a shape that reflects the tool’s geometry, use “keep tools” when cutting, and you’ll have a precise impression similar to pressing a mold.

If sweeps are required, reserve them for special cases where tangent transitions are critical or non-standard curves need to be machined. When filleting for mating or fixturing, always respect given customer specs or prints—clearance for vice jaws is very different than functional part fillets.

A key tip: model fillets for the actual end mill you plan to use. Avoid sharp transitions and excessive tool engagements by keeping your tool diameter less than two-thirds of the fillet's radius—this reduces chatter and tool breakage, especially on deep cuts.
