The essential part of completing the perfect spiderman suit replica is the Face Shell Set. Here’s an instructional video on how to assemble it.
The spiderman face shell mask and eye frames are 3D printed using the SLS technique. Quality of the plastic is fantastic, it's strong yet slightly flexible. The eye frames are 3D printed in the same material as the face shell mask. For a perfect finish the eye frames are painted by surfacer paint then polished thoroughly with 2 different grits of sand paper to get the surface super smooth. The eye frames are then airbrushed using a mold to get the sides black and the front of the eyes metallic gray, to create a more 3D (pop-out) eyes look. The result are beautifully smooth eye frames with perfect light reflection and metallic effect. It takes time but it's totally worth the effort since the eyes are such an important part of the final impression of the spiderman costume. The convex lenses are hand-made at 2 millimeter thickness. On the front there are polarized dots airbrushed-on. At the back there's a color-shifting shadow edge airbrushed-on. The polarized dots create a deepness and aliveness effect in combination with the metal mesh that is 2mm deeper. It is super awesome! Then there's the color shifting edge that makes the eyes even more alive as the look changes from every angle. The face shell set is completed with a pair of anti-fog lenses, that prevent the convex lenses from fogging up.
The raw 3D printed material can be damaging to the fabric of the spider-man costume mask. Therefore it’s important to sand the face shell thoroughly. Don’t worry about the face shell losing some of its black color. Test with a piece of fabric on the spiderman shell to see if the surface is smooth enough. Any type of super-glue can be used for glueing down the magnets. Always glue the magnets into the spiderman face shell with the black dot inwards. The face shell set comes with extra soft padding pieces that are used to install the face shell inside the mask. Stay tuned for my next video to see how the mask is made!

Here’s my latest work! I’ve been working for the past 6 months on improving the spiderman costume. The most important change I made to the suit is the fabric and the printing process. The costume is now printed on the exact same fabric they used for Tobey’s costume in Spider-Man 2 & 3. The printing technique used is also identical and both the red and blue fabric’s colors are enhanced after printing by fabric dye. Notice how bold and bright the colors are on this suit. The face shell has also been updated, but that’s nothing new. I keep improving the design I’m at version 15 by now. As soon as he puts the mask back on, they cut to another shot where the actor wears a spider-man costume with attached mask. Once the mask is on, it's even likely that Tobey isn't the actor inside the spiderman costume any more and he's replaced by a stunt-man. The removable mask is a good choice for people that use the suit mostly without mask. The beautiful choice is still the attached mask though. Moreover the detachable hood is slightly less durable, since the neck area needs to be stretched out the most every time the suit is worn.
The new feature I'm trying to show in this video is the color-shifting shadow edge that has been airbrushed onto the lenses. They used the same technique for the movie suit. The color shifts from purple to blue/green depending on the angle you look from. With some distance it appears black, which is why only few know about this feature.

The webs are glued onto the fabric using Loctite 4861. A super flexible (and expensive) superglue.
Pay attention to how I use a different glue (pattex superglue plastics) to glue the web connections together. This glue allows for a better bonding when glueing rubber to rubber. It comes with an activator marker, that must be applied to both sides. The activator needs a minimum of 2 minutes before the glue can be applied. The glue only needs to be applied to one side.

Making the spiderman costume into perfection has become somewhat of a life's goal for me. When you're working on a complex design like this, all by yourself and with only a low budget available, well... things take time :P Like many more I had the dream to become the perfect spiderman, the way he was portrayed in the movie. And like many more I found out that the only way to achieve this was to build the entire spider-man suit myself. So I went for it all the way. And as long as the dream lasts you find ways to improve the spider-man costume more and more every time. If the dream lasts long enough, in my case 12 years, then you reach the point where there's just nothing to improve any more. And all you can do is sit back and enjoy the beauty of the perfect spider man costume. These days I no longer prefer to wear the spider man suit myself, since that way I'm unable to enjoy it. With this suit both the spectator as well as the person wearing the suit receive a very unique experience. Very important to the new looks of my spider man costume is the 3D printed face shell mask. New technology allowed me to make a perfect replica of the original shell they used for the film. The eye frames lock into the 3D printed face shell magnetically. It all started after I finished high school back in 2004. Not knowing what to do with my life, I decided to take a year off and see what happens. Much like Halloween, in the Netherlands we celebrate carnaval where people dress up in just about anything. I had decided I wanted to dress up as my favorite Marvel superhero spiderman, but exactly the way he looked like in the 2002 Spider-Man movie. Spider-Man 2 was about to hit theatres and the spiderman hype was at a peak. No such thing as the avengers movies, iron man or the dark knight at the time, it was all about spiderman :) Sadly there was not much I could find on the internet of my liking, and I ended up with a spider man costume kit made by Spidyfan43. I finished the spiderman suit and although it was not quite at the level I had imagined, I really enjoyed the process. So I made quite a few more of these spiderman costumes, until I reached the point where I decided to have a go and make my own design. There was so much I wanted to change, yet I did not have any skills at the time. So I bought a sewing machine and started sewing all over the place. I trained myself in photoshop and illustrator, so that I could make designs for the costume pattern, the webs and spiders for the spider-man suit. After a bunch of spiderman costumes my work eventually resulted in a fantastic looking suit in 2007, which can be seen in this video I made with my aunt's handycam in the living room :) youtu.be/0j-t39XyC2E The response was fantastic! Not only was the spider-man costume very close to the original, I also managed to create great durability so that the suit could be worn over and over again. I believed I had made the perfect spider man suit. Guess I was wrong... Ever since 2007 I have been slowly developing the spiderman suit, making minor imrpovements here and there. I started studying media and film design at the art academy. During this time period I was unable to spend as much time and funds on new developments as I had liked to. Yet I did gather a lot of knowledge and at some point I knew exactly what had to be done to take the spiderman suit to the next level. So, when my studies were over, I decided to spend the entirety of 2014 on making the spider-man suit exactly the way I knew it had to be. With the help of some designers I made the amazing 3D printed face shell, which is such a crucial part of the spiderman costume. But also we worked on a completely new pattern, new web designs, new spider designs, new eye frames, new convex lenses, new mesh lenses... Basically every part of the spiderman costume would be re-built from scratch, but this time on a much higher accuracy level. I will never forget the day all the developments came together for the first time. Seeing all details work together on a single spider-man costume, so much perfection and beauty, it truly was worth the 12 years I spent on it. I hope you enjoy as much as I do!

The webs are glued on with Loctite 4861, a very expensive high quality flexible super glue. I receive many questions about the durability of the spiderman suit. Well I can say that the suit is very durable, but there are limits to what a suit featuring 1-2 mm thick rubber web can take. So if you don't go too crazy the spiderman costume will do great. When wearing the spiderman suit the only care you have is to not wear out the rubber webs too much. The webs are extremely flexible, as you can see in this video. They actually stretch a lot further than the fabric itself. With good care there won't be many webs breaking at all and if it does happen it's easily fixed. However since the webs are made from polyurethane rubber, the material does wear out when the surface is rubbed against repeatedly. So I recommend avoiding contact with the webs of the spider man costume as much as possible. Indeed the spider-man suit's main purpose is to be beautiful, but I have managed to get the durability at such a level that you don't have to worry about moving around, making crazy poses and wearing your spiderman suit over and over again.

The eyes of the spider-man suit are removable due to a total of 8 magnets, that are applied to the eye frames and the face shell mask. The face shell is installed under the mask of the spider-man costume.
Making the face shell was one of the most challenging parts of making the spiderman suit. For years I was unable to add the face shell to the spiderman costume, as my research showed me that making a shell to my required standards was not possible with the budget I had available. But then new 3D printing technology arrived and it opened all the doors. Not only could I keep fine tuning the design until it was exactly the way I wanted it to be, it also made it possible to easily create multiple sizes so everybody could wear one.
With the initial help of a professional 3D designer, using Max 3DS, I spent about 6 months total to get the design exactly the way I wanted it to be. The eye frames are separate designs, and are magnetically locked into the face shell, with the fabric of the costume in between. This way the person wearing the spiderman suit has the comfort of taking out the eyes whenever he wants. Small holes are added to the designs, that allow magnets to be glued in.
3D printing is done by Shapeways in Eindhoven. It's printed in their black strong and flexible plastic on an SLS printer. The face shell for the spider man suit is only 2 millimeter thick, yet it's very strong and the slight flexibility it has makes it comfortable to wear. The raw 3D printed material however is damaging to the spandex fabric of the spider man costume, therefore the shell is thoroughly sanded before use.
The eye frames are printed in white polished strong and flexible plastic, also on an SLS printer. They were more of a challenge, as it's important that they are very smooth and painted metallic black. It actually took me and a professional airbrush artist dozens of trials and errors to find out how to make them this perfect. First it's important to have them polished by Shapeways, to take off some of the rough surface. Then we paint the frames with surfacer after which the frames are sanded by hand, using 3 different grits to get it real smooth. Once it's smooth enough it's airbrushed in a metallic black color.

I recommend you have at least 1 person help you get inside the spider-man costume and zip you up.
First you enter the boots of the spider man costume, then you pull up the costume until your hips. Now enter the arms of the spider-man suit and make sure the hands are in the right position. When the arms are in place you can insert your head into the costume's mask, that has a 3D printed face shell inside. Be careful not to force the zipper, which begins and ends underneath your arm pits. What you see me do is grab hold of the zipper on both ends so that Steve can easily slide into the suit. Once the spider man suit is worn, the zipper can't be forced any more and Steve a.k.a. spiderman can make any move he wants.

The spiderman costume is unworn just as beautiful as when you wear it. The suit is made from top quality italian spandex, which is a combination of nylon and lycra. Unlike the original spider-man costume they made for the Sam Raimi movies, the red and blue parts are separate pieces of fabric. This is because I print the pattern on dyed fabric. For the spiderman movie they decided to print on white fabric, which is easier, yet it's hard to achieve a real boldness to the colors. Although it's not usually recommended, I found a printing company willing to make test prints on red and blue dyed spandex. Luckily we managed to find the right settings by which the fabric does not melt down and the black & white spiderman print transfers satisfactory onto the colored fabric. What's interesting is that a print is never 100%, but the minor deviation is never visible on the finished spider man suit.
The webs of the spider man costume are casted from digitally milled molds, for which I made the design myself. The new webs feature multiple angles, which allowed me to create webs that flow from thick into thin, without adjusting the thickness of the silver front. The thinner webs are present on the hands and the nose area of the spiderman suit. It's a subtle effect, but very important to create a natural flow of the webs giving the feeling of simplicity to the costume. The webs are casted in a metallic silver color, which looks just beautiful on film and in real life.
The new webs, the new pattern and the new 3D printed face shell together allowed me to take this marvel superhero costume to the next level. I hope you enjoy the result as much as I do :)
