What is Cell Compression? Cell compression is quite literally squeezing/fixturing the outer aluminum case of LFP (LiFePO4) cells to prevent delamination of the internal components. Delamination leads to a reduced lifespan of the cells, as well as additional stress on electrical terminals. Internal forces are constantly acting on a thin aluminum case that is not strong enough to resist these forces. Lack of compression leads to damage of the cells, as indicated by swelling and premature battery failure.
Why Is Cell Compression Needed? With the latest technology of LFP cells, many advances have been made to increase how much energy can be stored in a given volume. Engineers in general regularly face the challenge of fitting “more” into “less”. Sometimes to accomplish such a challenging task, compromises must be made. In this case, to create more space, a thinner, less structurally integral material has been chosen.
The thin aluminum case cannot withstand the internal forces exerted when the cells are charged, but the new design never expected the cells to be used on their own. The greater majority of these LiFePO4 cells on the market today are originally intended for use in Electric Vehicles (EV’s). Automakers and pack manufacturers are already designing the packs with the compression in mind, because the demands of a solidly held pack in an electric vehicle where vibration is guranteed are much more intense than a stationary solar power system. By using a single compression fixture on an entire pack as compared to many thick plastic cases, significant space and weight is saved, leading to higher capacities in the same space.
When Is Cell Compression Needed? More times than not, cells will require compression. 95% of all aluminum cased LFP cells on the market require compression. While the exact wording varies, most high-quality cell manufactures will make note in their data sheets. Aluminum case batteries that do not require compression do in-fact exist, however they are rare. Asking the vendor you are purchasing the cells from is usually a good idea, however not all vendors are fully educated with regard to the engineering considerations of each and every battery and manufacturer requirements.

Maybe there is something to be learned, maybe since I haven't had my coffee I'm missing everything. Also when dealing with Aims, I plan to share my experience working with them.
I have a 1250w inverter/charger from AIMS Power that I've been using for some time with a BigBattery 170ah owl. The use case is as a UPS for my desk, which is two computers, printers, and other small doo-dads. Max load is probably around 600w, but the rest of the time around 200-300w. I like this inverter because it has an IEC input connector (the same type of connector things like computer power supplies use) and then a GFI output. Literally all I had to do was connect up the Anderson connector from the battery to the inverter, plug a few cables in, and then we were good to go.
It should give me about 3-4 hours of backup power in case I am doing some work in a panel and need to shut the power off for an extended period of time. We are off-grid, so our power goes out from time to time for this kind of thing and I dislike how these cheap UPS units you get from amazon/bestbuy only last like 5 minutes.
Our main power source is a Sol-Ark 12k. Last night I was up til about 1AM on the computer, then went to bed, leaving (of course) 20 tabs open, all sorts of programs without totally saving, the usual when you get over-confident that stuff isn't going to shut down. Everything was working and I went to bed.
This morning, I roll out of bed about 8:30, and start heading over to the office, and Jarrett (my partner) is trying to figure out why everything is off. The inverter was totally off, BigBattery voltage meter was not on...Same kind of behavior as when the battery gets run dead.
So I tried connecting up a regulated power supply to the inverter, inverter wouldn't turn on with 12.00v input...So we crank up the voltage to 14.00v, still nothing. At this point, I realized that if the BigBattery was fully discharged, then the voltage wouldn't have just gone up this easy, and at this point it was obvious to me that something totally failed. We pull out the BigBattery pack and check the 300a fuse inside...Blown.
Obvious to me now, it seemed that the inverter had failed...So we pull it out of the rack, take it to the autopsy table and take it apart. I'm thinking that inside I'm going to find burned fets, maybe a stuck transfer switch, something crazy like that.
But inside, it was as spotless as the day I got it. How do you blow a 300a fuse without causing serious damage I ask myself.
I was tempted to take it down to nothing and find the problem, but Jarrett wants us to check into the warranty first before we potentially void that. This unit was like $450, so it'd be nice to have a working solution again.

Fortunately this appears to be limited mostly to panels sold between 2011 and 2014, and related to an alternative backsheet or EVA material being used during manufacture. Recent panels do not seem to have any recorded issues, but this does not mean there will not be faults in the future. As with all large volume manufacturers, there is bound to be an occasional batch or small number of panels with issues.

We believe that the second puncture caused a spark that caused the vapor to burn. That doesn't mean these batteries are ticking time bombs, it means that proper safety, e.g. MAKING SURE A CELL CANNOT GET PUNCTURED TO START WITH should be priority number 1. We are going to be doing short circuit testing, overcharging testing, and more, very soon, but we start with the worst-scenario case of something going terribly, terribly wrong.
Todays test was constructed after reading through countless testing and specifications for LiFePO4 batteries. I have found that many of them specify a safety parameter for details such as overcharging, over discharging, crushing, and so on, however, none of them give any detail with respect to puncturing. In this video, I took a heavy bar that had a spike on one end, and punctured an aluminum-cased LiFePO4 cell that I am doing other testing on. The result after the first puncture was simply venting of vapor, but I believe that when I made the second puncture, there was a spark produced that caused this electrolyte vapor to ignite, leading to the flame ball observed in the video.

If we take a look at the chemical makeup of a LiFePO4 cell, we will observe that there are more chemicals inside of a battery aside from JUST LiFePO4. If you take note of the electrolyte, and further research dimethyl carbonate, you fill find that this is flammable.

In this video, I go over part of the issue I had with my RV - The air conditioner in my RV was being fed too low of a voltage due to the poor hookup. As a result, the evaporator was icing up due to the low speed of the indoor blower motor causing improper airflow.
The video was recorded in Northern Idaho, so moisture in the air is not a concern. If this were located in a more humid climate, the issue could have been far worse.
