We covered engineering tests (EVT). Hopefully by the end of this, you have a set of working engineering prototypes and you start thinking about going to the contract manufacturer (CM). This is done at a Design Validation Test (DVT) stage.
So what is typically done at Design Validation Test (DVT):
Final validation before production Select a Contract Manufacturer (CM) that is going to be assembling units Mechanical design for Manufacturing Optimization (DFM) Finalize electronics and firmware Some Tooling that needs to be done at this phase. First shot tooling is done by the CM too and they produce some of the key components and 10-50 units.
The major question you answer at the end is: “does the product meet all requirements?” Functional, cosmetics and environmental.
I’m going to share a word about how to work with the CMs. When you start you need to find 10-12 CMs to investigate. You can find them on Alibaba or in other places. So out of 12 which you found out initially - look at their portfolio, the capabilities and the potential conflict of interest. Approximately 5 of them might come to a process called Request For Quotation (RFQ). When you sign an NDA with them, share which documents they need to quote your product and receive quotations from them. And out of those 5, you’re going to down select about 3 of them and we highly recommend visiting the factory. Either go there yourself or hire an agent to go there for you. Don’t skip this step to not be surprised later on. Never select the manufacturer solely on price and always have the backup option in mind. If something doesn’t work out with the first one, you might want to have the second one or use the second one to ramp up your production if things go really well.

Engineering Validation Test. After we have samples it’s time to validate everything. It is called EVT (Engineering Validation Test). Typically you either use your existing engineering prototypes or you run a new set of prototypes, if needed. The core question you need to answer here is “Does the product cover the functionality described in a Product Specification?”
Typical test to run: Functional Power Thermal EMI
You built pre-final boards. They look great, you start doing functional tests.
Functional tests are: How does the device power up? Is all communication working? What's the power draw? The core functionality for the device is being tested here.
If the device has wireless connectivity - you test RSSI, you test the range for communication. What we recommend doing is testing how many devices can be working simultaneously in the same room. For example, Bluetooth has a limitation of about 5 devices connected so it’s really important to know what you’re dealing with once you have wireless connectivity.
Another trick, another commendation we have is to use thermal cameras. A LOT. The cooler your product runs, the more reliable it is going to be. So we do thermal analysis both on the PCBs and on a product level. We see which part of the design gets hot and we work from there. The cooler the device runs, the more stable it is going to operate. So really invest time in testing here.
You LOCK components. There is no significant change of components after EVT. If needed, you do another iteration of EVT. But don’t plan to change it later on. When you start working with the CM, they’re not going to accept much of the change later. Lock your component database here.

For this one, I’m going to introduce another case study of ours which is the portable water generator, which has a lot of mechanical parts. This is going to showcase our mechanical job the best.
When you start working on a prototype you need to think how each part is going to be manufactured. So before you start doing any design - divide your product into pieces and think about how each of them is going to be manufactured.
There are multiple ways to prototype mechanical components. Today we will cover:
3D printing, CNC Machining Silicone Mold.
3D prints are
Easiest to get No startup costs Cheap and fast Lower mechanical properties
Quality is on average adequate to the cost.
CNC machining is a better alternative
Higher quality and better look Better mechanical properties Requires special design considerations
When you carve the unit out of a solid piece of plastic, it requires some certain design consideration. For example, how far the mill can go into the plastic.
Silicone Molding, let’s cover this one in detail

This allows us to create really high quality prototypes without big investment for tooling. The way it works is that you make a master model either CNC machine or 3D printed. Polish it, really make it look nice and feel nice. Then you put it into a solid piece of silicone to create a cavity and then you pour the melted plastic inside that silicon. This way you can create either anywhere from 10 to 100 pieces with really high-quality and low-investment into a tooling. Usually the price for it is below $1000 for small parts. And those components look exactly as the injection molded units but you don’t pay thousands of dollars for the mold.
Once mechanical components are there, assemble modules. This is the time to log down on which components are going to be used eventually, so take your time to validate things here. There are no significant changes for components after the EVT phase.
We recommend doing most of the assembly in house. Don’t involve the CM at this stage. Engineers who are working on a design need to be involved in the assembly. They learn a lot, they see how it can be improved. Really take time to take this expertise in house and see how things get together.
In parallel with mechanical and electrical design, there should be work on a firmware. Firmware development starts from the ground up from how the device powers up, how the core functions work and you go all the way up to API and connectivity layer. On average we recommend spending at least 30% of time on validation. If it takes you 3 months to develop firmware, allocate at least 1 month for complete testing. Test everything because engineers like to rush into production. Take some time here and really validate things.
In the end, it's a really rewarding process. You get Final EVT Prototypes that look like final products, they work like final products. They might have some cosmetic defects, they might have some finish differences or color differences but they look really good and you can raise money with those.
Another example of EVT prototype for the headphones product. Sometimes it is acceptable to use non final materials if it costs too much to use proper plastic, for example, here we used simple ABS plastic instead of the composite material on a final unit for the sake of time and cost reduction.
And finally, many IoT products have some sort of connectivity either mobile app or web app. Create an MVP (minimal viable product), don't spend too much time and money on fancy applications. Just get the work done. Connect, get all sensor data in the app and go from there.

That was the Feasibility Study. On average, it takes us about 2 months from idea to know exactly what we are working on. Next step is Engineering Prototypes. This is the most intensive process for entire product development. It is followed by the Engineering Validation Test (EVT) at the end.
Main goal on this stage is to validate all components. There is no tooling involved, no cost optimization, and unit cost is usually high. It's a time when your first time customers can fully understand the product. It's also the best time to raise money from investors. We usually create up to 5 prototypes, which can be shown to potential customers.
I will show you the case study which is going to be discussed. This is the adapter for Surface Tablet Keyboard. You connect this device to a keyboard and you can use it wirelessly. For that project we created 5 rapid iterations of prototypes. We started with just wires on the table, evaluation boards and some magnets. Then created a PCB in a simple 3D enclosure. After that we compressed all of this into the final shape for the device and created good looking prototypes of final shape and functionality. It took us about 4 months to go through all iterations to a final prototype.
Typically you expect anywhere from 2 to 3 generations of PCB designed during prototyping. It’s fine to have some wiring as long as the device does its job.
Another recommendation to have for this phase is to add complexity gradually. There is no benefit of over-miniaturizing the device early on - it is going to be very hard to troubleshoot. Start big on the evaluation board and gradually make it smaller. Validate components, validate schematics, and then make the PCB of final size and shape. This way you don’t waste time & money if something goes wrong early on.
It’s OK to use some additional wiring on the prototypes, as long as they are functional, there is no need to be pretty here, the goal is to make it WORK.
Let me share some HARDWARE ENGINEERING tips:
1. At the Engineering Validation Test (EVT), forget about Arduino / Raspberry Pi. They are nowhere near to be used in a product. Use evaluation boards instead. This way you use production-grade components from the start
2. Use pre-certified radio modules where possible. They allow you to simplify your development and streamline FCC compliance.
3. And finally, if your email doesn’t end with “apple.com” or another big company, don’t plan to use QUALCOMM, MEDIATEK and REALTEK components. They are really painful to work with and even to get some documentation and samples.
A few more recommendations for electrical engineers:
4. Check lead time prior to selecting parts. It is especially important in 2022. Most of our designs are driven by availability, not by the functionality. It’s the ugly truth these days.
5. Some components, which are really hard to get these days are: STM32, Texas Instruments. We switch them for ESP32, NORDIC NRF52, and some ATMEL components, where possible
6. And finally, learn how to use Chinese alternatives. Many Chinese manufacturers have pin to pin replacements that perform the same as TI and can be procured much easier to get these days.

We hope our series of educational videos about HOW TO CREATE NEW HARDWARE PRODUCTS will encourage you on the most interesting and challenging journey of your life - new product development!
Today we continue talking about FEASIBILITY STUDY and PROOF OF CONCEPT PROTOTYPES.
The next step is when an Industrial Design meets actual components. It’s time for us to visualize how they are going to fit into the product. We take 2 to 3 optimal sketches, and we go deep with the integration. At the end, we have set up high quality 3D renders, which can be used either for marketing and they can be used by mechanical engineers for further development. Once we know what you want to create, it’s time to create something tangible: we call it “Looks Like Prototypes”. They don’t work but they are the same size and shape as the final device. Nothing gives you more clarity on the product than keeping it in hand.
As you can see on this example of a wearable device, we’ve done over 10 various iterations of concept before we came up with a final shape and size, which everyone was happy with. “Looks-Like-Prototypes” is a quick way to validate your idea before you put a significant amount of time into engineering.
In parallel with “Looks-Like-Prototypes”, you want to prove core technologies. If your product has any sort of connectivity, get an evaluation board, connect it, and read the sensor data from the device. Don’t use the Arduinos at this stage, use evaluation boards. This is how you save a lot of time later on, just use evaluation boards which are closer to hardware you’re going to use eventually.
On average it takes about 1 month to create such prototypes.
Next task is to select components. Before you put a significant amount of energy into engineering, you want to put everything you know about the product into a Bill of Materials and calculate the cost. You want to know how much is going to COST before you design an actual physical product.
Sometimes if something in the product is unknown, how it’s going to operate, it pays off to create a low fidelity working prototype. You may get a battery, get a fan, connect them together in a simple enclosure, and make sure the device works.
In this example, we worked with the mask which pulls the air inside. We actually tested if it was actually getting enough air.
Sometimes when the product is really complex, it makes sense to get a couple of Evaluation Boards and connect them together. So you have the entire device functionality assembled on a table. This example is using evaluation boards and a set of wires to prototype the product before we go designing engineering prototypes.
And finally, once you know what components go inside, how it is going to look, it pays off to put everything in a document. We call it a Technical Proposal.
Product Specification is documenting what need to create. Technical Proposal is describing how you achieve those specifications.
This document is typically about 10 pages long, and it describes everything you found out.
It’s really important to align all the shareholders. We recommend having weekly meetings with all the engineers, product owner, and project manager. So they’re all on the same page, document any decisions made and keep all shareholders aligned on the process.

Every company has its own secrets and ways to develop. I’m gonna share a few of our secrets. At AJProTech when we start a new project, we start with a process called Feasibility Study.
It’s time for us to do solution research, create product specification, create early industrial design, select components, and create Proof of Concept prototypes. The goal here is to SELECT CORE TECHNOLOGIES.
When clients come to us with idea to create new product, we ask them a few questions: What problem are you solving? Who is your customer persona? What are the must-have features for the device? What is the target pricing?
After those four questions are answered, we get to our job. We start with solution research: check what similar products are available on the market, see what is patented and what can / cannot be used, and select core technologies which allows us to fulfill the product requirement.
Next step is to create really good PRODUCT SPECIFICATION. Every company has its own short requirements in most cases, but it’s really important to be very specific. Good Product Specification covers anywhere between 7 to 15 pages long, and this covers not just their must-have features. It need to also cover:
Operating conditions Storage conditions Mechanical requirements Water protection Electronic features Pricing
If you don’t know something, that’s okay, just put TBD (To be Determined later). “Unknown unknown” is the worst that can happen to your product.
We see it as the biggest differentiator between products that fail to deliver, and those who deliver on time and within budget. Really spent time here to create a good Product Specification document.
Now when we know what we are creating, it’s time to visualize it. Our industrial designers work on low fidelity sketches. 6 to 10 options to determine what is the possible shape for a device. Is it going to be round or rectangular, what are the angles going to be? Doing 6 to 10 different options, so we can pick up from them on the next stage

Third one is an IoT device - small, portable bluetooth padlock that uses a mobile phone to open and close the lock.
What makes Hardware hard? We know that there are a lot of interconnected pieces: prototyping, Industrial design, patents, software, plastic, PCBs, etc… It gets pretty labor intensive, many components come with a long lead time, and it gets expensive if you make mistakes. So following the process becomes very crucial.
Product development workflow Everyone of you who is involved in the product development process probably heard about workflow: you start with a problem research, you do engineering prototypes, you go through three validation phases - Engineering Validation Test (EVT), Design Validation Test (DVT) and Production Validation Test (PVT). Then you’ll go to the production. On average it might take anywhere from 1 to 2 years from start to product on the shelves. Sometimes even longer, so following the process is really critical.
