Low cost per part, high productivity, and established materials make SLS 3D printing ideal for a range of applications from rapid prototyping to low volume or custom manufacturing of end-use parts.
SLS 3D printers use a high-powered laser to fuse small particles of thermoplastic powder together to create solid parts. Since the unfused powder supports the parts during printing, there’s no need for dedicated support structures. This makes SLS ideal for complex geometries including interior features, undercuts, thin walls, and negative features. The self-supporting nature of the technology also allows operators to tightly arrange multiple parts within a single build to optimize material usage and maximize throughput.
SLS 3D printing materials offer excellent mechanical characteristics that resemble traditional injection-molded parts. The most common SLS 3D printing material is nylon, a popular engineering thermoplastic that is lightweight, strong, and flexible, as well as stable against impact, chemicals, heat, UV light, water, and dirt. Beyond nylon, SLS printers can also create flexible TPU parts with unmatched design freedom and ease.

Remember when 3D printers seemed to be the topic of every headline? While the hype has mostly faded away, 3D printing technologies have been rapidly maturing behind the scenes. Businesses you wouldn't expect are already using 3D printers, and more will follow as the range of applications continues to expand.
3D printing, also aptly called additive manufacturing, creates parts layer by layer, based on digital models designed in CAD software. Recent advances have made this technology accessible to a wider range of businesses. Today, desktop and benchtop 3D printers accelerate innovation and growth across various industries, including engineering, manufacturing, dentistry, healthcare, education, entertainment, jewelry, audiology, and more.
First, digital 3D models are either designed using CAD software or developed from a 3D scan. Then, the 3D design is imported into print preparation software, sliced into layers, and sent to the printer. There are many ways to 3D print, some 3D printers use a laser to cure liquid resin into hardened plastic, while others fuse small particles of powder at high temperatures, or melt plastic filament to build parts. After post-processing, 3D printed parts can then be used directly or post-processed further for specific applications by smoothing, painting, coating, and more.
Plastics are the most common materials used in 3D printing with three established technologies being: fused deposition modeling (or FDM), stereolithography (or SLA), and selective laser sintering (or SLS). FDM 3D printing is popular among hobbyists and is best suited for simple designs. SLA 3D printing offers high resolution, accuracy, and the widest range of materials. In this video, we 3D print a soft robotic gripper with #formlabs Elastic 50A resin. Soft robots are normally manufactured with a complex multi step molding process. But with a Formlabs Form 3+, you can directly print soft, stretchy, and pliable parts. This greatly simplifies the manufacturing process and demonstrates why 3D printing is incredibly useful!

Located close to Lyon in France, Romans Ferrari is a pediatric rehabilitation center that provides care to children and adolescents who have had trauma, brain damage, brain tumors, polytrauma, and severe burns.
The center has immense experience providing treatment for severe facial burns, which includes specialized compressive masks that reduce the risk of complications and scarring. However, the traditional way to produce these masks involved an uncomfortable workflow that could induce post-traumatic stress disorder in children.

DISCLAIMER: These toroidal propellers handle considerably worse than the original stock propellers. The propellers have balancing/stability issues and the design is definitely a work in progress. This video should be seen as a starting point for 3D printing toroidal propellers. From initial observations by our intern, @callmeswal, it appears that toroidal propellers make a lower, less whiny noise than our original stock propellers. However, there are many differences between the toroidal and original propellers (# of blades, pitch, surface area) that impact this test. Currently we are unable to measure the RPM/current for each propeller. 💬 If you would like to see these tests, leave a comment to let us know! 💬

The novel curved shape minimizes wing tip vortices; which is what normally causes noise/turbulence in rotary wings. Since Formlabs' SLA technology has a much higher layer resolution than other 3D printers, it is a great option for manufacturing airfoils.
Unfortunately, our intern's toroidal design still needs some improvement. If you have any suggestions on how to fix the propeller, let us know!

Traditional selective laser sintering 3D printers are complex, expensive, and require a lot of training and effort to set up and maintain. Formlabs Fuse 1 Series SLS 3D printers bridge that gap as the first benchtop industrial SLS 3D printer offering high quality, compact footprint, and a complete, simplified workflow at a fraction of the cost of traditional industrial SLS systems. It lets you print production-ready parts in-house, so that you can rethink your product development process and take full control of your own manufacturing process.
For the preparation, Formlabs PreForm software is here to make 3D print setup, management, and monitoring easy. First, use any CAD software or 3D scan data to design your model, and export it in a 3D printable file format (STL or OBJ). Each SLS printer includes software to specify printing settings, orient and arrange models, estimate print times, and slice the digital model into layers for printing.
If working with Formlabs PreForm, open the file in PreForm and choose one of the 3D printing materials. For maximum throughput, each Fuse 1 printer and Fuse Sift should be devoted to one concrete material. Densely pack the build volume to print as many parts as possible in one job. Duplicate and organize multiple parts within a 3D array to quickly pack the build space. For some of the smaller jobs, the Fuse 1 only uses as much powder as the job requires, eliminating the need to fill the entire build chamber for every print. When the print setup is finished, send it to the printer via a wireless or cable connection.
Before starting your 3D printing, load powder into the Fuse 1's hopper using the powder cartridge. Next, open the door and insert a clean optical cassette and insert a build chamber. The Fuse 1 monitors itself and notifies you if the 3D printing process has failed, or if a maintenance procedure is needed. After the pre-print checks are done, the Fuse 1 is ready to print. During printing, the Fuse 1's camera feed provides a live stream of the print bed directly to your computer in PreForm. Fuse 1 will let you know when the 3D printing process is finished and your parts are cool enough to take out. To finish cooling, transfer the build chamber from the Fuse 1 to the Fuse Sift. Gradually eject the print cake from the build chamber into the workspace. Wipe any powder that accumulates within the workspace into the sifter to be saved for a futher reuse. Collect any remaining powder from the workspace using a vacuum, or using additional brushes, vacuum cleaners, or compressed air for final cleanup after media blasting. You can then finish your SLS parts by spray painting, dying, vapor smoothing, electroplating and coating to achieve different colors, finishes and properties.
For safety reasons, your site must provide operators, with N95 or better particulate filtering respirators, nitrile gloves, and safety goggles while working with Fuse 1 and Fuse Sift.
