CarbonShrike is a 48V, AWD, Duet3-powered, Delta based on an all-metal RobotDigg Kossel frame. All printed parts are 100% custom, printed in Hatchbox PLA reinforced with carbon fiber inserts. The 2WD BoomBox bowden extruder will be released SOON(TM).

I think toolchanging is the next big frontier, so I spent the last two months reworking RocketKossel's motion system from scratch and developing my fabrication skills to get this new design up and running.
All printed parts are PLA reinforced with carbon fiber inserts for incredible rigidity. I made my own arms using IGUS self-lubricating joints (these are an experiment and may or may not prove suitable in the long run). Best of all, the center plate of the effector is hand-swappable so it's ready for future toolchanging! The kinematic coupling is different than the most common 3-balls-on-six-rods system, but it should be good enough -- testing will show one way or the other, and I left room to change it if it's not suitable. Early days!
The effector uses no metal hardware at all except for the heatsert the Pico hot end threads into, so it weighs in at a (ridiculous?) 60g ready-to-print. The carriages each weigh just 36.5g including the 9C linear bearings. The arms are 6mm CF tubes with 4mm CF rods glued into the drilled-out IGUS rod ends. Discounting wiring, CPAP hose for remote cooling, and Bondtech LGX flying extruder (which are not hard-coupled moving mass) and the belts (which I have not weighed), the entire motion system INCLUDING HOT END weighs just 240.07g!

This design already beats out the vast majority of 3D printed compressor attempts in terms of "building boost without exploding", but performance is only half the battle -- can we make boost without screaming for it? The original version didn't manage it, but I kept pushing, starting by chasing even lower-RPM boost by stacking a second stage on the one I'd already built. I also updated the impeller with a new design that can be tuned and balanced. Between the lower RPMs and a new intake silencer, the only remaining source of obnoxious noise is my crappy low-frequency PWM motor driver (salvaged cordless drill) -- hopefully it'll be an easy fix to just run it off my printer's MKS MOSFET fan driver like I was planning to anyway!

The impeller is from a Shark SV780; the housing (intake stack, volute with gasket and screw-on seal, and nozzle with lock ring) is homebrew and unpublished. I've been using this blower for speedboating for a while, sometimes under the moniker "ubercooler", by controlling it with a generic MKS MOSFET board and a 12V power supply. The dust buster fed it 18V, and even at 12V it draws enough amps that a 12V 20A supply cannot start it and heat up a 12A bed simultaneously (I nearly had a heart attack when I found this out the hard way, but thank goodness it didn't actually blow up my PSU, just shut it off). It sounds like crap, or at least like a vacuum cleaner, but it gets the job done, and it only cost the PLA for the housing since I already had the dust buster. Even so, I'm developing a more fully-printed replacement, since it's pretty choked by my cooling setup, the current draw is really high, the sound IS a problem, it doesn't really run below 50%, and its motor really heats up the output air. I also found out in August 2022 that its stock smoothing capacitor was not well-suited for long-term low-PWM driving (I assume the source dust buster did not use PWM but was just on-off) because it exploded after 40 minutes at 60% and 3k hz PWM frequency. That's just part of the learning curve -- I had no idea what the cap was for and decided to leave well enough alone until something went wrong ... and it did, woo another heart attack! I'll replace it with some smaller ceramic caps and it should be good (it works without, too) ... but this is why I don't typically publish niche designs right away! That cap explosion was loud, scary, stinky, and who knows what it did to my cancer risk...Printer diaries: No need to scream? | ShortsJames Pray2022-08-23 | UPDATE, UPCOMING PLANS: I'm going to get a proper 775 motor for this, update and replace the impeller (no more rubba-rubba-rubba), and do another round of testing with an actual PSI gauge and maybe even a tach. Background: I had an exciting afternoon today as, after a 40-minute run at 60% PWM on cooling, my Shark dust buster ubercooler made a loud bang and a cloud of smoke while I was checking it for overheating. After that it ran a lot better, but I still had to take it out and figure out what happened because electronics don't generally let out the magic smoke and *then* work better. Turned out the smoothing cap exploded quite violently. ANYWAY, I took the chance to hook up the prototype 3D printed regenerative compressor that you might recall from the screamin' demon pressure test video and find out what % of unleashed hell it actually needs to do an equivalent job versus my normal, very quiet cooling solution. Turns out about 3-5% hell would be PLENTY for my day-to-day cooling needs 😮😮😮
At this speed, if you discount the rubbing of the unbalanced impeller (which I will fix), basically all the noise is the motor whining unhappily on the low PWMs. If I can find a solid motor solution that's better sized for this RPM range, I think it could be near silent. I was bummed about the noise level on this thing (and yes, the sound in this video isn't pretty), but I'm excited about its potential again, now.
Also, one big difference from the dust buster cooler is that the motor is external to the airflow, so it's not pumping heat into it.
I think we might be on to something, here, after all...

It starts to build pressure head at fairly low RPMs, but it needs plenty of power ... so after a lame smoke test with a 1 Amp DC motor from an inkjet printer, I decided to try out a 25-30 Amp cordless drill motor belted down by 3:1. Now THAT'S some BRRRRRRRR!
*8.30.2022 CORRECTION/UPDATE: the highest pressure I have MEASURED on this unit is 0.75 PSI at around 7-8k RPMs (estimated) with the flow nearly stalled.
I genuinely think this regenerative direction might be a viable path for higher-head 3D printed air compressors. The efficiency even on commercial versions isn't awesome, BUT you can get usable pressure without needing 50-100k RPM like a small-diameter centrifugal compressor needs, meaning the stress on the plastic parts is MUCH lower and there's little/no risk of exploding wheels or suddenly friction welding force-expanded parts and blowing up the motor. The sound on this one is pretty awful (or awesome, in small bursts), but it really does start working at very low RPMs. You can actually feel it start to work even just spinning the shaft with your fingers. I think a multi-stage version might be able to build a lot of head without needing these jet engine-screaming RPMs (which aren't actually all that high -- I would guess only a few K tops). And even if this one does scream, you'd need real screamer of a centrifugal / turbo compressor to get the same boost, and 3D printed positive displacement pumps like roots blowers and screw compressors seem to sound universally awful ... blah blah blah, but yeah, I'd have to figure out the noise issue before putting this to any daily printing use.
I will probably explore this direction further in the future, maybe with a proper brushless motor, and maybe even get a real pressure dial and a tach to quantify results! I may also play with printed intake/exhaust silencers, which some commercial versions use for reasons that are much more obvious after these tests (ha). This one is a regenerative compressor, sometimes called a side channel or ring compressor or blower. They're meant for high head rather than high flow, and what interests me is that they don't need high RPMs to do it. Turns out they do need a fair bit of power, though, which is probably why all the commercial ones have big honking motors on them 😆
This is into what I'd call the "usable" range with this 1-amp-ish motor driving it somewhere in the low 1k RPMs. It feels as strong or stronger than my current "daily driver" remote cooler. Is it CPAP? CPAP hose, yes! CPAP blower, no! If the sound wasn't a clue, it's a salvaged Shark dust buster impeller -- and it's actually undervolted right now, being rated for 18V. I drive it off an MKS MOSFET board using the FAN2 pins on my Duet2 Wifi. Simple, effective, and much cheaper than a "real" CPAP blower!

Ideally I'll be swapping to a 24V power supply shortly, and then we're back to more good times with the ugly boat race :PRigid flying BondTech LGX Motion Test on Kossel Delta 3D PrinterJames Pray2022-07-08 | RocketKossel evolution continues! Motion testing a new flying gantry design iteration for my BondTech LGX. This replaces one full-motion joint on each damper with a vertical pivot. The result is that the extruder's position, orientation, and Z height is set by the carriages, rather than by the effector pulling on the bowden tube. The motion tests show that this keeps the bowden length consistent and pointed toward the effector. Hurray!
I wanted to explore this direction because the extruder didn't seem very well decoupled from the effector before, and the previous design put a lot of tension on the bowden tube, creating sharp bends and high friction on the filament at some positions. This new design leaves some slack in the bowden for easier and more consistent extrusion throughout the build volume. Time will tell if it's reliable, but earlier results show solid improvements in certain ringing artifacts and in PA values needed for nice seams.

If you can't guess from the video, this one came at the end of a looong afternoon and almost a dozen disappointing speedboats in a row. I'm confident that this time I've found my machine's bleeding edge and left nothing major on the table without more upgrades. It's a heckuva lot faster than I thought I could go in PLA on 0.9 degree steppers at 12V!
I was pretty sure the 12:21 run was near the limit, before, so what did I change? First, I spent a LOT of time dialing in the slicer settings and testing (and testing and testing) until it *just* stopped layer shifting. I added 5C to the extrusion temp, and switched out the PTFE-lined, PLA-friendly nozzle for an all-metal one (in hopes its meltzone might be functionally longer). Also, two hardware improvements: I developed a new home-rolled RTV silicone sock, the "KapWaffle", that insulates that lil' Metaform Pico a lot better under high wind conditions; and I swapped out my usual layer cooling system for a salvaged dust buster impeller in a home-rolled mount/enclosure/volute, which is powered by a separate 12V supply through an MKS MOSFET board and controlled by the Duet2 through the second PWM fan output. The new cooler is actually so powerful that I had to dial it back to 68% for this print, up to 72% for layers under 2 seconds -- any more and the layers just fell apart! It's stupid loud, so I'm taking it off again until the next time I get the urge for some speedboating...

I salvaged a dust buster impeller for supercooling, but it's sort of like a leafblower and hard to apply without faulting the heater. Also, the motion system's pretty happy swinging 22.5+k on 12V, but the extruder says NORP, and we've got to find a way to get more cooling air to the part without ripping the heat out of the hot end. I think I'm done speedboating until I get around to replacing my power supply.

Just how far will weight reduction take a printer's performance? I realized that with my new 77 gram effector and brand-spankin' new Pico Hybrid, I could be swinging waaay more acceleration, so I sliced a fresh benchy per speedboat rules at 200mm/s + 15k mm/s^2 + 30 jerk all around (except travels at 250 x 20k), turned off pressure advance and retracts to give the LGX a fighting chance at 12V acceleration limits, and let 'er rip. I'm thinking of calling this build the RocketKossel. Hey? Hey?
Can we beat 10 minutes without more upgrades? I'm really not sure. 12 minutes is a lot faster than my last post at 20, but 10 is a lot faster than 12. It's all a game of chasing weak links, and now that my frame, extruder, and hot end are running so well together, we're back to layer cooling falling behind -- plus the power supply, but we knew that. Next stop, 48V, I think, when I can pony up the get'r'done to swap out board, power supply, fans, ugh...

No affiliation with Metaform, but I'm extremely impressed with this thing so far and I hope they sell a lot of them. It's a tiny high-flow monster -- and beyond that, a pretty painless switch from the E3D V6 I was running before, in terms of setup and configuration. Apart from a new effector to mount it in, all it took was a PID tune to get going (though I'll be fine-tuning plenty more, of course!). Total print time was 19:49. At this speed, I'm probably close to the limits of my 0.9 degree steppers until I upgrade from 12V, but compared to the last time I shot for a sub-20 benchy, this sure was drama-free (and QUIET)! With the Pico's tiny size, I was able to get the all-up weight for this effector design down to 82g, and I think I can shave a lot off that in future iterations. It's impossible to convey how adorably small this hot end is with pictures alone. I'm looking forward to exploring its limits!

Fantastic extruder! The damper design and damping/spring rates need refinement yet, but show promise. It's looking overdamped and undersprung at the moment.
All printed parts in the video are self-designed and mostly unreleased. I plan to put them out as a batch when I feel satisfied with the overall upgrade package and come up with a Kossel name that isn't taken already (Gen2? RevA?). The printer itself started life as an AnyCubic Linear Kossel XL, but only the aluminum extrusions, linear bearings, bed, and endstops are still original...

In this case I need a model of a Bondtech LGX (Large Gear Extruder) so I can adapt my existing flying extruder design to use it on my Kossel 3D printer. Sketchup can't directly import a STEP file (which Bondtech provides), so it's time for the next-best thing -- modelling my own, with a focus on hitting the critical dimensions and not worrying about incidental detail.
...Just kidding, I worry a lot about incidental detail in this one, which is why it's an hour long. If you're new to modelling in Sketchup, though, especially if you want to design for 3D printing, this might give you some good ideas for working more efficiently, and I had some opportunities to demonstrate how to quickly deal with some of Sketchup's minor quirks.
I use a pair of these to provide remote cooling to the hot end and layer cooling ducts on my Kossel's print head. It's a fair bit of trouble just to get some air through a hose, but it's also quieter than a blower-type design for the same airflow ... and I like my quiet!

YOU DECIDE! Trying to break 20 minutes on a 3DBenchy print by setting everything in the slicer to STUPID (ha). I thought it might be in reach now that I've finally replaced my printer's original V5 clone for an E3D V6, and I'm pretty sure it is. Sadly, bed adhesion failed me this time ... and the test broke a few frame parts. But BAH I say - they needed replacing anyway!
I don't remember the exact slicing settings, but they were in the neighborhood of 200+mm/s and 5k+ mm/s^2 for most settings, .25mm layer height, 10% infill, 2 perimeters, all in line with the 3DBenchy challenge parameters. I usually use pressure advance but it slows down printing, so not this time!
