Tracking Down The ProblemOut of Spec Renew2026-09-17 | I was called out to diagnose a Tesla Model S P85D, built in November 2014, that would not go into Drive. The PRND indicators turned red, the car had no throttle response and immediately shifted back into Park, and the owner reported a motor-encoder fault. Since the owner had already replaced the encoder sensor, I expected to find either a defective replacement part or inverter damage caused by coolant intrusion. Instead, I tracked the problem down to a broken 5-volt reference wire in the encoder harness!

Considering the mileage, its original pack had an impressively long life. To get the owner back on the road without an unnecessarily expensive repair, I installed a used Standard Range battery pack. The donor pack had several damaged connectors, so I transferred the necessary components from the original pack before completing the swap.

The car came in because of a voltage sense harness/ VSSH alert, but once I opened the pack I found the usual suspects: moisture intrusion from the umbrella valve area, a disconnected sense wire on module 8, and a corroded BMB (those C26/C27 caps) on module 9.

In this video, I take on a heavily damaged 2020 Tesla Model Y that was purchased from Copart and brought into the shop for a rear drive unit and subframe replacement after a major rear-end collision.
The damage is extensive: the rear motor mount has sheared off, the drive unit spins but no longer drives the wheels, both CV boots are torn, one of the lower control arms was heated and straightened, and the dismantler even cut one of the wiring pigtails.
I walk through the entire repair process, including safely powering the vehicle down (disconnecting the 12V battery, removing the first-responder loop, and enabling Tow and Parking Brake Service Modes), draining the cooling system, removing the rear subframe, and installing a used 2023 Model Y rear drive unit and subframe assembly that the customer sourced.

This Is How I Fixed ItOut of Spec Renew2026-06-01 | Kyle's 2014 Mercedes B‑Class Electric came in with no heat and a mysterious rear rattle — turns out the heater pump's LINbus feedback wire had been chewed through (rodent damage). This is the electric B‑Class that uses a Tesla‑supplied powertrain, so the car still uses a coolant‑based heater with a pump and resistor block. I show how I diagnosed and fixed the wiring, safely disconnected 12V and the high‑voltage interlock, and got the heat blowing again.

I replaced the sticky steering rack on a 2019 Chevy Bolt — the first customer car at my new shop in North Carolina. The grease inside the rack had hardened, causing the steering wheel not to return to center properly. I dropped the subframe just enough to remove the steering gear, installed a genuine GM replacement rack, replaced the rear motor mount and both outer tie rod ends, then finished everything off with an alignment.

I put Alyssa's 2019 Audi e-tron on the lift to check for the infamous motor coolant intrusion issue and show you exactly how to inspect both drive units. The front motor has three small drain plugs — so you’ll need ramps or jack stands, patience, T25/T30 bits, and plenty of finger leverage. The rear motor uses a visible catch reservoir. Spoiler alert: the front was dry, but the rear reservoir was full of pink coolant!

I bought a Kia EV9 long-range battery pack off eBay and tore it apart so I could harvest the modules for EV projects. The pack is nearly 100 kWh and consists of 38 modules, each a 4S “brick” rated at roughly 2.6 kWh. I picked it up from an auto dismantler for about $1,365 plus shipping, bringing the total to around $1,600, or roughly $16 per kWh. I wanted to build a permanent battery for my Sol Invictus project, and I’ll be using 11 modules from this pack.

Alyssa's 2019 Audi e-tron wouldn’t reliably lock the charging plug, so I dug into the charge port latching mechanism to find out why. After pulling codes ("charge connector lock mechanical malfunction" and a couple of U-codes that turned out to be ghost codes) I brought the car into the shop, tore into the port, and fixed — then replaced — the little actuator/servo that pushes the locking pin!

I spent a day at the Out of Spec track and new shop, digging through the fleet – diagnosing a range of older EVs, fixing what I could, and flagging what needs deeper work. Along the way, I tore into battery packs, ran Autel diagnostics, and – most satisfyingly –fixed Kyle’s e-Golf start button just by cleaning the contacts. In this video, you’ll see me check out a rare Coda EV with very low mileage and a weak 12V battery, dig into a first-gen RAV4 EV with suspected weak cells, and inspect a couple of Nissan Leafs—including the Leaf limo, which has a heavily degraded rear pack with noticeable imbalance. I also scan a Mercedes B-Class (isolation test passed, heater pump suspected), run diagnostics on a BMW i3 (needs brakes), and check a Spark EV with a surprisingly healthy battery. There are also projects in the mix: an S10 and Ranger EV build, an epic van missing cells, and more. Tools used include an Autel VCI, jump pack, picks – and yes, a VW-branded cleaner for that e-Golf button. A few surprises: the e-Golf worked perfectly after a quick contact clean, the B-Class passed isolation despite intermittent faults, and the Spark’s battery looked far better than expected. #upack #trailer #movingI Brought A Rare 90s Electric Car Back To Life – With A Sketchy Temporary Battery!Out of Spec Renew2026-04-07 | This is a Solectria Force – a rare early-’90s electric car conversion based on a Geo Metro, with only a few hundred ever built. I got mine running again using a very janky donor pack: A damaged 2015 Chevy Volt battery pack shoved into the trunk so the car could drive onto a trailer for my move to North Carolina. The Volt pack had a cracked lid, a punctured base plate, and a leaking coolant line, but the modules were low mileage and the cell voltages sat around 3.88V – good enough for a quick, temporary rebuild.
In this video, you’ll see me open the Volt pack, wrestle module groups into the Force’s tiny trunk (yes, with a forklift and a heavy-duty cardboard box), decide between 42S vs. 48S, and ultimately wire up a ~48S configuration (bypassing the small 6S section). I add a crude busbar and fuse, then power the car up. I don’t have the BMS programming cable or a proper charge inlet, so this is a standalone pack with no active BMS or charging—for now. It’s just enough capacity (roughly 3–6 kWh usable, realistically ~3–3.5 kWh) to move the car and test drive it around the yard.
Voltage under acceleration hit ~140V, regen worked, and I’ll be unplugging the service disconnect during transport since there’s no 12V battery. This setup is sketchy, temporary, and not roadworthy long-term – but it got the job done.

#solectriaforce #repair #evBMW i3 Motor Replacement: I Had To Completely Disassemble The Rear End!Out of Spec Renew2026-03-31 | In this video, Alex replaces a faulty “E-Machine” (aka, traction motor) in a BMW i3 REX. The particular issue with this motor was a bearing failure, which was causing intermittent encoder sensor faults leading to the car shutting down and leaving the driver stranded. This is a known problem area for the i3, and the fix is to either rebuild or replace the motor. In this case, we went for a replacement with a newer motor that has an improved design.
Removing the drive unit assembly from the i3 requires a lot of disassembly, so follow along as Alex shows the process from start to finish.

Tesla Model S HV Cable Disaster & Major RepairOut of Spec Renew2026-03-17 | In this video, Alex runs into seized cables while performing a rotor coolant delete manifold install on the Large Drive Unit in this Tesla Model S P90D. Due to severe corrosion, the cables couldn’t be removed and had to be cut and replaced. Because these are single-use cables on vehicles equipped with the Tesla Rapid Splitter, the repair also required replacing the entire Rapid Splitter assembly, along with the under-seat high-voltage cables that connect to the onboard charger.
Follow along as Alex walks through the full replacement process, including removing the high-voltage battery and using specialized tools to complete the job.

#tesla #repair #splitter2000 Ford Ranger EV Battery Cell Repair! Fixing A Bad LFP ConversionOut of Spec Renew2026-03-10 | Join Alex as he diagnoses the battery issues on this 2000 Ford Ranger EV. This truck was previously upgraded from its original NiMH (Nickel–Metal Hydride) batteries to more modern LFP (Lithium Iron Phosphate) cells, but unfortunately the quality of the workmanship and engineering wasn’t great, leading to several problems. On top of that, the wiring under the hood had become a complete rat’s nest and needed serious cleanup, with several connections requiring proper repairs.
Follow along as Alex tears into the pack to replace faulty cells and uncovers additional issues along the way, including water intrusion and corrosion. Working within a limited budget, he addresses as many of these problems as possible without rebuilding the entire battery pack. He also cleans up the underhood wiring and replaces the charge port harness.
By the end, the truck still has some underlying issues, but it should hopefully serve its owner for the foreseeable future. Eventually, the battery will need a full rebuild to properly resolve the remaining problems.

While he originally was planning on waiting until after his move to North Carolina to get one of these, he ended up coming across a really great deal on this BendPak battery lift table. He immediately knew he had to take the opportunity to snag it for nearly two thirds off its normal MSRP.
This particular unit had been purchased by a city maintenance shop a year or two ago to service their EV fleet, but they realized they likely weren’t going to use it much (if at all) and decided to sell it to free up some space. It was still brand new, wrapped in plastic, and had never even been filled with hydraulic fluid!
This tool is going to make life much easier for Alex when it comes to removing and installing battery packs, subframes, etc.
