Coil winding might seem simple, but doing it precisely and automatically is a different story. I’ve built two previous versions of this machine, but both had their limitations. So for Version 3, I went all in:
✅ Linear rails for smooth, accurate motion ✅ A lathe chuck for better grip ✅ A belt-driven axis for speed ✅ A 3:1 belt drive for more torque
Everything in this design is built for precision. But does it actually work?
In this video, I’ll take you through the full build—from design breakdowns with 3D renders to the final test of winding a coil. Along the way, I’ll go over: 🔹 The upgraded mechanical components 🔹 The Arduino Mega + custom PCB that controls it all 🔹 The software behind the automation
At the end, we’ll put this machine to the test and see if it winds a perfect coil.

In this video, I take you through my process of vacuum forming using 3D printed molds and 3D printed thermoplastic sheets—two technologies that complement each other perfectly. I’ll walk you through designing a mold in Fusion 360, using draft analysis to make sure it actually works, and then put it to the test by creating a belt guard for my coil winder.
You’ll see my successes, my not-so-great attempts, and what I’ve learned along the way. PETG turned out to be the easiest material to work with straight out of the box, while PLA overheated quickly, and ABS/ASA were tricky to heat evenly.
If you’ve got questions about vacuum forming, 3D printing sheets, or even the coil winder itself—drop them in the comments. I’d love to hear your thoughts or experiences.

Welcome to Project TwinWave, the latest step forward in my 3D printed speaker series. Built upon the foundation of previous versions, this project introduces two major innovations: a vacuum-formed cone and a 3D printed passive radiator, marking a first for the channel. With its unique design and cutting-edge techniques, this build takes DIY speaker engineering to a new level.
Key Features: - Active Driver + Passive Radiator: A 4.5” active driver paired with an identical 4.5” passive radiator, working together to create balanced and powerful sound. - Vacuum-Formed Cone: The lightest cone I’ve ever produced (2.7g), achieved through vacuum forming PLA for improved performance and precision. - Innovative Enclosure Design: A tongue-and-groove assembly method for alignment, complete with a front beauty bezel and integrated handles for portability. - 3D Printed Passive Radiator: A mirror of the active driver without the motor assembly, adding depth to the sound while maintaining perfect symmetry.
Performance Insights: - DATS Analysis: The new epoxy method increased moving mass slightly, but efficiency improved to 78dB at 1W/1m. A resonance peak highlights the effectiveness of the motor design. - REW Testing: While some frequency dips appeared, the passive radiator mirrored the active driver’s response in the lower ranges, showcasing the potential of this setup.
Build Challenges & Lessons: From tuning the passive radiator to achieving precise, repeatable manufacturing for identical assemblies, this project highlights both the complexity and rewards of DIY speaker design.
Whether you’re into DIY audio projects, 3D printing, or exploring the possibilities of passive radiator speakers, this video has something for you. Don’t forget to like, comment, and subscribe to join me for the next build!

-Precision Mold Making: Utilizing 3D printed molds, I crafted a carbon fiber cone and silicone suspension parts, learning key lessons for future improvements in mold design.
-Performance Analysis: Despite the increased weight, the new suspension and cone materials shifted the speaker’s resonant frequency lower, making it better suited for low-frequency reproduction. The addition of carbon fiber brings a unique acoustic response, extending lower while maintaining upper octave performance.
Performance Testing:
-DATS & REW Analysis: Comparing v17 and v17.1, we see how the carbon fiber cone affects key parameters, showing a notable drop in Fs and a shift towards a lower frequency response. Although the efficiency dropped slightly, the composite materials proved their worth in achieving a deeper sound profile.
-Modular Design: The internals remain largely unchanged, preserving the underhung motor and CNC machined steel plates to ensure that the performance changes are solely due to the cone and suspension upgrades.
